An intumescent coating is a fire protective coating applied to structural steel that expands significantly when exposed to heat. At ambient temperatures it behaves like a conventional paint, providing a smooth, decorative finish that can be specified in any colour. When exposed to the temperatures generated in a building fire, typically above 200 degrees Celsius, the coating undergoes a chemical reaction that causes it to expand to many times its original thickness, forming a carbonaceous char layer.

This char layer insulates the underlying steel from the heat of the fire, slowing the rate of temperature rise in the steel and maintaining its load-bearing capacity for the required fire resistance period. Thin film intumescent coatings typically achieve fire resistance periods of 30, 60, or 90 minutes depending on the applied dry film thickness and the size of the structural section being protected. Thick film systems can achieve longer periods for specific applications.

Thin film intumescent coatings are the most commonly specified system for architectural and exposed structural steel in commercial buildings in Ireland. They are applied at dry film thicknesses typically ranging from 0.5mm to 5mm depending on the section size and the required fire resistance period. At these thicknesses the finish quality is similar to a conventional paint and is entirely appropriate for visible steelwork in offices, retail spaces, public buildings, and all architectural applications.

Thick film intumescent systems are used where higher fire resistance periods are required, where the structural sections are particularly large, or where the exposure conditions make a thin film system less suitable. They are applied at greater thicknesses and have a different surface texture to thin film systems.

Intumescent coatings require careful surface preparation and application by trained and experienced operatives to achieve the required performance. The process involves several stages.

Surface preparation is critical. The steel surface must be clean, dry, and free from mill scale, rust, oil, grease, and any contamination that would prevent adhesion. Shot blasting to a specified cleanliness standard is the standard preparation method. The surface profile must be within the limits specified for the product.

Primer application follows preparation. Most intumescent systems require a compatible primer to be applied before the intumescent coating to ensure adhesion and corrosion protection. The primer and intumescent must be from a compatible system from the same manufacturer. We confirm compatibility of all primer and intumescent combinations before application begins.

Intumescent application is carried out in one or more coats by airless spray, brush, or roller depending on the product, the location, and the access available. The total dry film thickness required for each structural member is calculated from the product's fire resistance data using the section factor of the member. Each coat is measured and recorded before the next is applied.

Topcoat application completes the system where a decorative colour or gloss level is specified. The topcoat must be compatible with the intumescent system. We confirm topcoat compatibility as part of the specification confirmation process.
